Rack Gears Guide: Types, Uses & How to Choose
Somewhere in our inbox right now there is probably a drawing of a machine frame with a question mark next to the long axis. It happens a few times a week. People building plasma cutters, gantry routers, laser beds - they all run into the same wall eventually: how do you move this thing fast, over a long distance, without the whole drive whipping and shaking itself apart?
Most of the time the answer is a rack and pinion set. That is not us being lazy with advice. It is what we have watched work for fifteen years now, and what keeps coming back on repeat orders.
Why rack gears
Here is the short version of why. A ball screw is a long threaded shaft, and like any long shaft, it bends. Spin it fast enough and it whips. Rack gears do not have that problem - the rack is a bar that sits still on the machine frame, and only the pinion turns. You can bolt rack segments together and run a 20-meter axis without losing any sleep over it.
Which is not to say racks are better at everything. They are not. On a short stroke where you need serious precision, a ball screw still wins, and we tell customers that even when it costs us a sale. Most machines do not need sub-hundredth accuracy on the long axis though. They need length, and speed, and they need it to not break.
The mistakes we see most
The mistake we see most often - and we have been seeing it since we started - is the module. Module is the tooth size, and it has to match the pinion and your gearbox output. In CNC work the common ones are 1.5, 2 and 3. Get it wrong and the pair meshes badly, runs loud, and a rack that should last years is scrap in months. It is the first thing we check when a customer sends back a worn-out rack, and more often than not it is the answer.
Second on the list is hardening. We have opened up more than one machine that came to us with a soft rack, and the teeth looked like a cheese grater had gone over them. A surface-hardened rack, HRC 45-60, costs a little more and outlasts the soft one several times over. If your machine runs more than one shift a day, do not skip it - that is the one piece of advice we give almost word for word to every customer.
Material is third. Carbon steel handles the vast majority of jobs. Alloy when you need more strength, stainless when things get wet or corrosive. We stock all three and machine end journals, mounting holes and special lengths to the drawing. Most of our rack orders are not catalog parts anyway; they come in as sketches or PDFs, and we turn them into a quote.
Rack and pinion or ball screw?
Now, rack and pinion or ball screw - we get this question constantly, and honestly the answer is short.
Ball screw
Under two meters with high precision requirements, screw. Ball screw on the Z-axis, where positioning is everything.
Rack and pinion
Over that, or if speed matters, rack. Rack on the long X and Y axes, where length and speed win.
You will see both on the same machine all the time, ball screw on the Z-axis and rack on the long X and Y axes. They are not rivals. They cover different jobs, and a machine that uses both well is usually a machine that was designed by someone who has been through this before.
For what it is worth, a ground rack holds accuracy fine for nearly any cutting application. The gap between a good rack system and a screw only shows up on very tight positioning, and very few cutting jobs actually need that on the long axis. We have shipped ground racks for machines holding tolerances that surprised even the customers who ordered them.

Common questions
A couple of questions come up again and again in the emails we get. Will a rack and pinion work on a CNC router? If the router has a long gantry axis, yes - that is usually the right call, and we need the travel length, cutting speed and motor to tell you the module and grade that fit. Why did an old rack wear out in a year? Nine times out of ten it is a wrong module, no hardening, or no lubrication. Racks are simple parts, but dirty teeth and the wrong grease will kill one fast. And yes, we do make racks to drawings - end journals, mounting holes, special lengths, different grades - that is most of what we do.
One last thing, since people ask. When you send us your stroke, speed, load and motor details through the inquiry form, the person reading it is not a support agent with a script. It is the shop that quotes your order, and they usually come back the same day. That is how we have run it for fifteen years, and it has worked out fine.
